Not very far. Proflight has its own little gate next door to the main entrance and security for the international flights. You need to pay a departure tax at a window to the right of the entrance to the Proflight terminal (must be paid in Kwacha). Then you just walk through a small security check. They usually don't board the plane until practically the departure time and the planes are small and you just walk from the terminal. I think if you turned up 15 mins before you'd probably still get on, although I wouldn't recommend it. 30 mins would be fine.
Your 5am bus should take 6 hours, so even with delays I think you'd be fine.
You might want to check out how much it would cost to fly all the way. By the time you've factored in the bus ticket (about $20 I think) and a taxi from the bus station to the airport (probably $30) it might not work out all that much more expensive.

Cheers, Stokey. I did check that, and the difference was still prohibitive (a hundred quid more for the day I was going). The woman at the hostel here in Livingstone said not to attempt it when she thought I was flying internationally, but changed her mind when I said I was going to Mfuwe. I think I'm going to attempt it. Will report back.
